Embroidery guideCustom Hat Embroidery โ Everything You Need to Know
Embroidered hats sit at the top of the branded-apparel hierarchy โ right up there with polos. A well-stitched cap reads as premium, holds up for years, and lands as a gift or perk people actually wear. Here's exactly what goes into ordering them: cost, blank options, minimums, turnaround, design rules, and the mistakes we see most often.
The 30-second answer
- Cost: $8.95โ$14.50 per hat depending on quantity, plus a one-time $55 digitizing fee (FREE on 24+ hats)
- Minimum: None. One embroidered hat ships free, same quality as a 100-piece run
- Turnaround: 5โ8 business days production + tracked shipping. Rush 2-day: $35 flat
- Best blanks: Richardson 112 (trucker), Port & Company CP80 (dad cap), Port Authority C402 (snapback)
What "digitizing" is and why it exists
Embroidery machines don't read PNG or JPG files. They read stitch files โ a coded map of every needle drop, stitch direction, density, and thread color. Digitizing is the craft of translating your logo into that stitch file so the design lays flat, resists puckering, and looks sharp after wash cycles.
It's a one-time cost per logo. Once we have your stitch file, we keep it on hand forever โ every reorder of the same logo is free, no matter the quantity, no matter how long between orders.
Current promo: Order 24+ embroidered pieces (hats, polos, or a mix) on the same design, and the $55 digitizing fee is FREE โ applied automatically at checkout.

What custom hat embroidery actually costs
Same per-piece embroidery pricing as any other garment, no cap-specific upcharges (unlike some shops that charge extra for structured fronts):
- 1โ6 hats: $14.50/pc + $15.50 small-run surcharge
- 7โ11 hats: $13.00/pc + $2.50 small-run surcharge
- 12โ23 hats: $11.95/pc
- 24โ47 hats: $10.95/pc + FREE digitizing
- 48โ99 hats: $9.95/pc + FREE digitizing
- 100+ hats: $8.95/pc + FREE digitizing
Plus the blank cap cost passed through at wholesale. Blank caps typically run $5โ$14 depending on the style.
Real-world hat orders
12 director caps for a summer camp
12 ร ($11.95 embroidery + ~$8 blank cost) + $55 digitizing = ~$294 shipped. Camp keeps the stitch file for next season.
24 team snapbacks for a pickleball crew
24 ร ($10.95 + ~$10 blank) = ~$503 shipped. Digitizing FREE (24+ pieces).
50 branded trucker hats for a brewery merch drop
50 ร ($9.95 + ~$8 blank) = ~$898 shipped. Digitizing FREE. Sold in-house at $25+ per hat = healthy margin for the taproom.
1 embroidered gift beanie
1 ร ($14.50 + ~$7 blank) + $15.50 small-run + $55 digitizing = ~$92 shipped. Yes, we do one hat. No minimum penalty.
What makes a great embroidery-friendly logo
What works well
- Bold shapes with clean edges โ thick lines, filled areas, distinct silhouettes
- Text 0.25" tall or larger โ anything smaller starts to lose readability
- Limited color palette โ 1โ6 thread colors is ideal for a cap-front logo
- Design that fits within ~2.5" tall ร 4" wide โ the standard front-panel embroidery area on a structured cap
What doesn't work
- Photo-real gradients or shading โ embroidery can't reproduce smooth gradients
- Very fine text (under 0.2") โ will look muddy
- Thin serifed fonts โ the stitches don't hold detail as well as digital pixels
- Extremely wide horizontal logos โ cap fronts have limited width; long logos may need to shrink or split into stacked lines
If your logo doesn't fit the "works well" list, we'll flag it on your free digital proof and suggest tweaks โ usually simplifying, thickening lines, or converting to a "stitch-optimized" version of your existing mark.
Placement options for embroidered caps
- Front panel (most common) โ 2.5" ร 4" area, holds most logos beautifully
- Left / right side panel โ smaller area, good for a wordmark or icon
- Back panel (above the snapback) โ smaller still, popular for tag lines, dates, or subtle secondary branding
- Brim โ usually flat text, uncommon but doable on flat-brim styles
Multiple locations are quoted individually โ a front + back cap adds to the per-piece cost.
Turnaround from order to arrival
- Order placed โ you fill out the form, submit artwork
- Free digital proof in 24 hours โ you see the design stitched on the cap color, in the correct position, ready to approve
- You approve (or request changes) โ unlimited revisions, 100% refundable until approval
- Production begins โ 5โ8 business days for standard, 2 days for rush ($35 flat)
- Ships free โ tracked delivery to your address
From order to delivery, most cap orders arrive in 10โ14 days total. Rush cuts it to about 6โ8.
Common mistakes we see (and how to avoid them)
- Sending a low-res JPG. Digitizing requires clean source art. Send the highest-res version you have โ vector (AI, EPS, SVG) or high-res PNG (300 DPI at print size).
- Over-complicating the logo. A design that looks great on a business card may fall apart at cap-front scale. When in doubt, simplify.
- Skipping the proof. Always review the digital proof before approving. It's free and it's why we send it.
- Ordering the wrong cap style for the vibe. A structured trucker reads outdoorsy; a dad cap reads street-casual. Match the silhouette to your brand.
- Assuming embroidery = expensive at 1 hat. It's more per piece at low quantity because of the small-run surcharge, but there's no minimum penalty and no hidden setup fee. One embroidered hat is a real order here.
